The ferrite magnet project Posted on 28/08/2011Back in the 1980s I had spent ten years building wind turbines that were based on dynamos (USA=’generators’) out of military jeeps. They were cheap and well made, but they had serious drawbacks. The magnetism required to make them work took the first 40 watts or so of the power generated, and consumed it within the field coils as a parasitic loss. They also has brushes that required periodic cleaning or renewal. The standard Scoraig windmill of the day had approximately 1.7 metre diameter 2-bladed high speed ‘propeller’ on an Austin Champ Jeep dynamo modified to produce 12 volts at around 500 rpm cut-in speed. Given a 10 mph wind you had enough speed and enough power to start working, but low winds meant using the old oil lamps. In a good stiff breeze you got 300 watts.I was hankering for something more like the Bergey and Marlec turbines I had seen that used permanent magnet alternators with neither of the above problems. I was especially interested in the axial ‘air gap’ design that Marlec had adopted (originally designed by Faraday and used by several others). Marlec use 2 mechanical configurations, shown here in an illustration from my book ‘Windpower Workshop’.I built and tested my own axial flux alternator in about 1989, and I wrote it up (as a bit of a footnote) in my windmill plans of the day, a booklet called ‘Scrapyard Windpower Realities’. At the time Marlec were using single phase stators but I chose to go 3-phase and figured out a way of doing this whilst achieving a fairly high density of copper windings in the available air gap space between the magnet rotors. This was in the days when I could still write with a pen. Now I am so used to typing that I can only scrawl.I used a combination of delta and star connections in the winding. The star (wye) connected coils gave improved cut-in (300 rpm, which seemed good in those days) whereas the delta were more efficient at higher speeds. The idea was to create a sort of cubic curve (power/speed) that would better match the blades. It worked pretty adequately for several years. In the end the magnets hit the coils for some reason – maybe because they were held in place only by epoxy glue or maybe the stator fell apart due to cracks caused by casting it with pure resin (no powder).Maximum power was around 300 watts at 700 rpm. Overall I was disappointed. Magnets were expensive in those days, and the ones I used were rather thin (6mm) ferrites so the flux was poor. The construction seemed to me excessively complicated and the performance a bit weak. It did allow me to use a 3-bladed rotor though, and I gained control over the power/speed characteristics of the machine in a way that had never been possible with modified vehicle alternators and dynamos. After that I played around with radial flux machines (notably the brake drum design, and the AWP) for about ten years, only returning to the axial style alternator in 1998. In February 2001 I published another axial flux design in my PMG construction manual that is available free of charge. It’s by no means the ultimate axial flux design – more like the start of a process of refinement. And most of the later versions have used neodymium (NdFeB) magnets. But the axial flux alternators with ferrite (aka ceramic) magnets that I built around that time have proved to be pretty efficient and reliable.

Scoraig Stories
About
My name is Hugh and I live off-grid and off-road on a peninsula in North West Scotland called Scoraig. The little white shapes you can see on this photo below are wind turbines on Scoraig in 2011.
I went to school in Edinburgh, and university at Cambridge before arriving on Scoraig in 1974 with a desire to get back to hands-on basics. Life was basic then, but in 1978 I decided to build a windmill like a couple of my neighbours to provide electric lighting in the crashing winter storms. Nights are long in northern Scotlan
d during winter. Before the trees grew, the force of the wind was pretty scary.
It took me a whole year before I got something that worked reliably, and after that the neighbours all wanted one too. I was hooked on making windmills, and it turned out that I was better at that than I was at growing veg. and keeping cows. There were lots of problems though, due my inexperience and the wild nature of the wind as an energy source.
I used to take car batteries down to the windmill, charge them and wheelbarrow them back to the house much as they do in the developing world. A tiny bit of electricity is quite a lot more precious than all of the rest that comes later.
After ten years of doing this stuff alone, climbing up scaffolding poles and wiring up home-made electronic controllers, I decided to go on a windpower course at CAT and learn to do it properly.
They told me that I could come for free, but unfortunately I had to teach. That was fun, and it turned out that I was better at talking about windmills than I was at making them. Since then I have taught there a couple of times each year. I even get paid.
Throughout the 1990s I expanded my horizons, working with wind turbines that were built in factories and was surprised to find that they also seemed to be just as unreliable as my Scoraig-built ones.
It’s a well kept secret in the small wind industry, but windmills do tend to go wrong. Maybe that’s why I love them so much. Don’t make a wind turbine to save money! It’s much more likely to take over your life.
I identified the heavier machines that work more reliably (Proven, Ampair) than the cheaper ones that fall apart fast (Marlec, Whisper, Fortis, etc)
Also around this time I built and documented a windmill based on the brakedrum of a Ford transit van, took it to Glastonbury festival and talked to people. Permanent magnets were just beginning to become affordable and I was able to move away from using old dynamos out of military jeeps and buses. The DC dynamos were well made, but their field coils used up all of the power in light winds, whereas permanent magnet machines did not need power for their magnetic field.
I got a job in Africa designing a wind turbine for local manufacture in Zimbabwe.
They wanted me to use the brakedrum idea there too. However when I got there they told me it was much cheaper to cast a drum locally than to use one out of a truck. The windmill actually worked pretty well and the guys there set up a company called AWP with the aim of building them for export to South Africa and the USA. Not the original idea of rural development but it worked for them. Nowadays the Xzeres turbines are the legacy of this design.
I was also doing some hydro power installations using induction motors as generators, mostly on the Isle of Eigg.
I was amazed by how much easier it is to make a reliable hydro turbine than a wind turbine. They say this is because you don’t get ‘gusts of water’. It’s a pity there is so little reliable flow of water on the Scoraig peninsula, so we have to rely on the wind.
I also got another developing world job working for ITDG (now Practical Action) in Sri Lanka and Peru, helping them to make permanent magnet alternators for small wind projects. I went for the simplest design this time – the axial flux alternator – and I still like them best to this day. You can download this design

here http://www.scoraigwind.com/pmgbooklet/itpmg.pdf although I have improved it a lot since then.
It was about ten years ago in 2001 that I started to teach courses in which we actually built a wind turbine and erected it.
I would say that these have been the most fun things I have done in my life. You can see some photo diaries and videos listed on this page. In this one we tested the turbine on top of a truck.
Over the last ten years I have used powerful neodymium magnets in axial flux alternators. My main focus is to make the designs easy to build, reliable, and efficient in low windspeeds.

The Wind Turbine Recipe BookThroughout the years I have always written booklets and plans to help other people build wind turbines. The latest version is my ”Recipe Book” describing how to build a range of different sizes and voltages of wind turbines. This is the manual I use in my courses and it is also used by others who teach courses and has been translated into many languages. It runs to 64 pages, crammed with words and diagrams and tables of figures.

I update this book regularly but there is not much that I can add, so it’s probably time I started working on something completely new.

Another book that I wrote that is still available is “Windpower Workshop”. It’s more of a reference book for building turbines rather than detailed instructions. I wrote it in 1997 but it has just been thoroughly updated this year.

The best way to get these books is to use the menu on the top right hand side of this page and choose your location. Take care to choose the right Recipe Book edition that has you own favourite units. Americans will want to use Inches and AWG wire sizes, so there is a special edition for them.I have written too much here but not nearly enough to tell you all of the stuff I would like to tell you. Still maybe it gives you an idea of who I am in case you actually wanted to know. Thanks for reading this far. If you have questions about home made windpower then send me an email at [email protected]

Noam writes:

“We are building new sets of the 4200 turbines. As you know we modified a bit the design of the frame, to suit our needs and expertise. Since we are making quite a few of them and we wish to maintain same parts for easy production and maintenance we had chosen the attached design.
“We maintain the same offset and other dimensions dimension. The only difference from your design is the tail hinge direction it is 45 deg instead of 55. We found no real difference. We just need to compensate with tail weight, and the making is simpler.

Attached are images of the parts before welding and the perspective drawings. I’m producing now a detailed production file that I can mail you once the last drawing is prepared. Some of the dimensions like yaw bearing and tail hinge are a bit different, but the design is very robust and judging from the last days it sustained some 25 avg and gusts of >35 m/s wind without a problem. The main idea behind this design is that once you drill the holes accurately, everything falls into place without any complicated alignment and tough welding. (welding is not really part of my expertise so I wanted to rely on a design that is more tolerant….)”

Installing and configuring a Tristar controller for a wind system
The important thing to be aware of when using a Tristar on a wind (or a wind and solar) system is that you need to use Diversion Mode. This is covered in the manual but rather as an afterthought, so the details are not immediately clear. You need to connect resistors between the yellow ‘Load+’ terminal and battery negative (or Tristar negative). Here is how it is shown in the manual:

All of the charging sources are connected directly to the battery and so is the controller. charging current does not pass ‘through the controller’ on its way to the battery. Rather it is diverted to the dump load when the need arises. This causes much confusion but it works very well, and it’s the usual and the best way to control a wind/battery system. Here is another way to draw a typical setup:

The diagram show each circuit from the battery protected by its own fuse (or breaker) which must be suitable for the wiring of that circuit. Never use a single battery fuse that can be broken to leave the wind turbine directly connected to the inverter or controller without a battery, since this will result in the voltage going high and the electronics being damaged. The controller will not protect you if the battery is removed.
If you must have a fuse on the battery (or a battery switch) then make sure that the wind turbine is disconnected (and/or shorted out by its brake switch first.) In some cases this disconnection can be achieved by a double-pole fuseholder.

The diagram shows blocking diodes on the solar PV. This is normal practice if the solar is to be connected to the battery without its own dedicated controller. I would not say it is essential, but it’s recommended.

Choose the dump load(s) based on the maximum current you could get from the wind and solar combined. (The US code requires that you allow 150% of the maximum current. This allows for gusts of wind etc. But few people do this.) Load resistance increases by adding more loads in series. Current in each load depends on the voltage divided by the total resistance. More loads in parallel will use more current. You can learn more about choosing dump load resistors here.

Make sure that the Tristar can handle the full current that the loads draw from the battery at the maximum voltage (equalising voltage for example could be over 30 volts on a 24 volt system). If necessary you can use more than one Tristar controller in parallel. Each Tristar will need its own resistive diversion load that is appropriately sized. They can all be wired to the same battery bank.

(The US code requires that you have a second independent means of charge control. If the Tristar shuts down, or its load fail to work then your battery could ultimately explode. But few people do this. Tristars are very reliable and most people keep an eye on things.)

Before energising the Tristar you should configure its dip switches. This procedure is clearly described in Appendix 2 (at the back of the manual).

Switches 1 and 7 are always turned ON (UP).

Use 2 and 3 to configure the nominal battery voltage.

Use 4,5 and 6 to fine tune the desired charging voltage based on the battery type and usage. Switch 8 allows you to choose automatic or manual equalisation of the battery.

If the battery voltage is low (12V), or the battery is a long way from the controller, or thin wires are used, then its a good idea to run a separate pair of wires from the battery-sensing terminals to the battery terminals (with a small fuse) so as to accurately read the true battery voltage.

If the system is high budget, or subject to swings in temperature, or if there is any danger of a battery overheating (small battery), then buy and fit the optional temperature sensor. I normally fit one. It will adjust the charging to make sure the battery gets enough in cold weather and will protect it against damage if it gets hot.
